Designing a BPA-Free Water Filtration product combining aesthetics, compliance and sustainability

Meeting regulatory compliance in plastic moulding projects
Our customer needed to develop a water filtration product that delivered an exceptional consumer experience while satisfying demanding manufacturing and regulatory requirements.
Key challenges included:
- Designing a product that was visually appealing, easy to use and simple to clean, while fitting comfortably inside a standard refrigerator door and remaining lightweight when filled with water.
- Meeting stringent BPA-free and food-contact compliance requirements, while ensuring every component could be manufactured consistently at scale.
- Reducing plastic consumption and improving recyclability without compromising product performance or increasing manufacturing complexity.
Plastic product design and engineering
Throughout development, every design decision balanced consumer expectation with engineering practicality.
The filter lid underwent multiple design iterations using rapid prototyping and 3D printing to optimise ergonomics, functionality and manufacturability, ensuring a secure fit while making filling, pouring and cleaning effortless.
At the same time, the overall product dimensions, weight and internal filtration size were carefully engineered to maximise water flow, minimise waiting time for filtered water and ensure the product remained practical for everyday use.

Contract Manufacturing for sustainability
Manufacturing performance and environmental impact were considered from the earliest stages of development.
Chemical foaming technology enabled significant reductions in polypropylene usage without requiring new tooling, lowering material consumption, product weight and associated transport emissions.
We also introduced a detachable lid system and clear polypropylene identification markings, making it easier for consumers to separate and recycle components at the end of the product’s life while ensuring all parts were manufactured within a BPA-free production environment.
The collaboration resulted in a premium water filtration product that successfully combines innovative design with efficient manufacture.
